How Much Silicone Roof Coating Do You Need? Coverage Rates, Mil Thickness, and Coats Explained

A commercial silicone roof coating job needs roughly 1.5 to 2 gallons of material per 100 square feet (“per square”) for each coat, applied in two coats — which works out to about 3 to 4 gallons per square, or 1 gallon covering roughly 50 square feet, once the full system is down. On a 20,000-square-foot roof, that’s typically 600–800 gallons of coating total. But the gallon count is really just a proxy for the number that actually matters: dry film thickness, measured in mils, which is what determines whether your roof gets a 10-, 15-, or 20-year manufacturer warranty. Here’s how the math actually works, and why a contractor’s quote should be built around mils first, gallons second.

Gallons Per Square: The Starting Number

Roofers talk in “squares” — one square equals 100 square feet — because it’s a cleaner unit for pricing and material takeoffs than square footage. For most 100% silicone coatings, manufacturer data sheets call for 1.5 to 2 gallons per square per coat on a smooth membrane, rising toward 2 to 3 gallons per square on rougher or more textured surfaces like aged EPDM or granulated modified bitumen, which soak up more material in the base coat. That range is why two roofs of identical square footage can need noticeably different amounts of coating — the substrate underneath drives consumption as much as the roof’s size does.

Why Mil Thickness Is the Number That Actually Matters

Gallons per square is a purchasing estimate. Mil thickness — thousandths of an inch of cured, dry coating sitting on the roof — is the warranty spec. As a rule of thumb, a 10-year warranty typically requires around 20 dry mils across the field of the roof, a 15-year warranty around 25 mils, and a 20-year warranty around 30 mils, though exact figures shift by manufacturer and product line. A contractor checks this while the coating is still wet, using a wet mil gauge dipped into the fresh material, because wet mils convert to dry mils at a known ratio for a given product’s solids content. This is also the number a legitimate installer will document and hand you at closeout — if a quote doesn’t mention mil thickness at all, ask for it before signing, since warranty terms on large roofs like warehouses are decided by this figure, not by how many gallons showed up on the truck.

How Many Coats Should Your Roof Get?

Two coats is the standard for a properly warrantied silicone system, and there’s a reason a single heavy coat doesn’t substitute for it. A base coat fills surface texture, seals minor imperfections, and bonds to the substrate; a second coat, applied in a different direction once the base has cured, closes pinholes the first coat missed and builds the system up to its target mil thickness evenly. Some high-build or high-solids silicone products are rated for a single, thicker coat, but that’s a product-specific spec, not a general shortcut — applying a standard-solids coating in one heavy pass usually causes sagging, uneven cure, and thin spots at the edges rather than saving time or material.

What Actually Changes How Much Material Your Roof Takes

Four things move the gallon count up or down from the textbook range: substrate texture (rough, aggregate-surfaced, or heavily oxidized membranes absorb more material than a smooth TPO or metal roof), roof detail work (seams, curbs, drains, and penetrations get extra coating and sometimes fabric reinforcement, which adds material without adding much square footage), application method (spray tends to apply more evenly and closer to spec than roller, which can leave a coating thinner than intended in hard-to-reach spots), and waste factor (a reputable estimate builds in 5–10% extra for overspray, mixing residue, and detail work, rather than ordering exactly to the square footage and running short mid-job). Ask any contractor how they’ve accounted for these before you compare quotes on a dollar-per-gallon basis — a quote using less material than a competitor’s isn’t automatically the better deal.

Doing the Math on a Real Commercial Roof

Take a 40,000-square-foot warehouse roof with moderately textured EPDM. At 2 gallons per square per coat across two coats, that’s 4 gallons per square × 400 squares = 1,600 gallons, before waste factor. Add a realistic 8% waste allowance and the material order rounds up to roughly 1,725 gallons. At a typical installed price of $3–6 per square foot — which includes labor, prep, detail work, and material — that roof lands in the $120,000–$240,000 range fully installed, still 50–70% less than a comparable tear-off and replacement.
